An incorrect plunger delivers off-ratio material to the nozzle regardless of nozzle type, and the nozzle will blend that off-ratio mix uniformly into every drop of adhesive applied to the part.

Off-ratio adhesive can cure partially or not at all

Two-component structural adhesives require specific stoichiometric balance between the resin and hardener to achieve full cure and rated mechanical properties. Even moderate ratio deviation — excess resin or excess hardener — can result in a bond that appears to have set but has reduced strength, reduced chemical resistance, or fails to fully cure under the assembly's service conditions.

Worn or damaged plungers introduce ratio drift over a cartridge

A plunger that has been worn, bent, or deformed through repeated use or improper handling may no longer advance both pistons to the same depth per stroke. This can cause the ratio to drift across the cartridge, producing on-ratio material early in dispensing but off-ratio material toward the end — creating inconsistency across parts made from the same cartridge without any visible sign of a problem.

The 10:1 plunger geometry differs significantly from the 1:1/2:1 plunger — the two pistons are displaced at very different rates to reflect the large volume difference between the two cartridge chambers at this ratio. This plunger must not be used with 1:1 or 2:1 cartridges. Supplied in cases of 10.

Correct Selection and Installation

• Always confirm the plunger part number matches the Duo-Pak cartridge size and mix ratio before loading. Do not assume that plungers of similar appearance are interchangeable.
• When swapping plungers between mix ratios, remove the existing plunger completely before inserting the replacement. Attempting to force an incorrect plunger into the applicator can damage the drive mechanism.
• After installing a new plunger, dispense a short purge bead onto a waste surface before applying to the workpiece to confirm the ratio is correct and the adhesive is flowing from both cartridge chambers.
• Do not attempt to modify, shorten, or reshape a plunger to fit a cartridge format it was not designed for.

Inspection and Storage

• Inspect the plunger rods before each use for adhesive contamination, deformation, or damage to the drive track grooves. Contamination or physical damage can cause uneven piston advancement and ratio drift.
• Clean adhesive contamination from the plunger rods with an appropriate solvent or dry cloth before it cures and hardens on the surface. Cured adhesive on the rod can interfere with smooth ratchet engagement.
• Store unused plungers in a clean, dry location away from adhesive residue, solvents, and heat sources that could affect the dimensional integrity of the plunger body.
• Maintain a small stock of both plunger variants on hand to avoid production interruptions when a plunger needs to be replaced.
